This is why a 2,000-piece event order should not compare itself with a 60,000-piece stadium giveaway. At 2,000 pcs, the screen frame, lab dips, cutting markers, packing line changeover, and export documents are heavy per unit. At 60,000 pcs, the cost driver shifts to cotton weight, print paste consumption, drying tunnel speed, and carton cube.

A construction detail that matters for rally towels is the border-to-print relationship. If the towel has a wide dobby border on the short ends, the printable terry area shrinks. If artwork is positioned too close to the border, the print squeegee hits different fabric heights and leaves a lighter band. Most rally towels use screen printing because it is fast, readable, and economical. But “screen print” can mean one small logo in the corner or a 70% coverage sponsor graphic across the towel face. Print paste, mesh count, drying time, and reject risk change the unit price.

4. At 15,000 pcs and above, we can plan continuous cutting, dedicated printing shifts, and carton packing by pallet sequence.
5. At 50,000 pcs and above, we cost from yarn booking, production line efficiency, and container utilization rather than small-order handling.

A common mistake is splitting one 6,000-piece program into six designs of 1,000 pcs each and expecting the 6,000-piece price. Each design needs artwork checking, screen setup, sample approval, separate inspection counts, and carton identification. If the event can use one towel body with different sleeve stickers or carton labels, the price usually improves.

For export cartons, we normally use 5-ply corrugated cartons for heavier programs and keep carton gross weight under 18 kg where possible. A 30×45 cm, 320 GSM towel may pack around 300 pcs per carton in bulk flat pack. A rolled 35×50 cm towel may drop below 140 pcs per carton. That carton cube difference can move a sea freight calculation even when the towel unit price looks similar.

Moisture control is another detail buyers rarely ask about until a container arrives. Cotton rally towels packed too soon after printing or drying can show odor or mildew risk in humid routes. QC tests that protect event-day delivery

Event towels have a hard deadline. A hotel can sometimes phase replacement towels over two deliveries; a stadium cannot miss match day. Our QC plan focuses on defects that affect distribution and spectator visibility: size variance, print position drift, stains, loose hems, shade variation, and wet-rub transfer.

2. Lab dip or print strike-off: 4-7 days for standard colors, 7-10 days for tight Pantone review.
3. Pre-production sample: 5-9 days after artwork and fabric are confirmed.
4. Bulk weaving or towel body preparation: 7-16 days depending on quantity and yarn stock.
5. Printing, curing, and resting: 3-8 days; heavy coverage needs longer drying control.
6. Final inspection and packing: 2-5 days depending on AQL level and carton labeling.
7. Export booking and documents: 2-4 days for normal FOB shipment.

A realistic production window is 18-30 days after sample approval for 3,000-20,000 pcs. For 30,000-80,000 pcs, we usually plan 28-45 days after approvals, especially if custom dyeing or multiple sponsor artworks are involved. Air freight can save ocean transit time, but it does not shorten weaving, printing, curing, and inspection.

We recommend building the purchase order with a fixed event date, latest acceptable ship date, carton mark format, delivery split, and inspection requirement. Without those lines, the supplier may optimize only for factory completion, not for venue receiving.

A practical cost-per-use view

For a sponsor giveaway, the towel may be used once in the arena and then taken home. That changes the cost logic. A 30×45 cm, 300 GSM towel at USD 0.44 FOB might be fine for 55,000 spectators if the main goal is a visible wave effect. A 35×50 cm, 360 GSM towel at USD 0.69 FOB may be better for a college alumni weekend where the towel is expected to survive dorm laundry and keep the sponsor logo visible.

Assume a 20,000-piece order. Moving from 300 GSM to 360 GSM may add around USD 0.10-0.16 per unit once cotton weight, drying, and freight cube are included. That is USD 2,000-3,200 extra on the PO. If the towel is kept and reused even four times by 30% of recipients, the sponsor exposure cost can drop below USD 0.06 per visible use. If most towels are left under seats, the heavier spec is wasted.
