Start With Carton Risk, Then Freight Cost
Beach towels are soft goods, yet the export carton behaves like a load-bearing component during shipping. A 90 × 170 cm towel at 500-600 GSM has a large folded footprint. If we chase the smallest carton without checking compression recovery, the pile can stay flattened along the fold lines for weeks after delivery.
At our Gaoyang packing line, we confirm the carton after bulk pre-production fabric is ready, because towel thickness changes with yarn count, pile height, shearing, washing, and final tumble time. A 450 GSM velour-print towel and a 450 GSM terry-loop towel can require different carton heights even when the size and weight are identical on paper.
For export planning, we calculate CBM from the outer carton dimensions after sealing: length × width × height in meters. We then compare that number against the packing trial carton, the forwarder's quoted chargeable volume, and the buyer's warehouse limit for manual lifting. If those three numbers do not agree, the freight saving usually disappears in claims or rework.

- Check sealed dimensions, because open-carton estimates understate height by 1-3 cm after taping.
- Weigh the first packed carton, including inner polybags, labels, desiccant, and master carton.
- Confirm warehouse handling limits before bulk packing; many hotel and club receivers prefer cartons below 18 kg gross.
- Record carton recovery, especially for velour towels, after 24 hours outside the compressed carton.

Our custom beach towel export carton checklist is a packout control sheet, not a generic shipping note. It sits beside the approved towel sample, the approved folded size, and the PO packing clause. The line supervisor signs it before the first 50 cartons are sealed.
The checklist is most useful when a buyer has private-label elements: belly band, woven label, hangtag, barcode sticker, polybag warning text, or color-separated carton marks. A plain bulk towel can tolerate wider variation. A retail or resort towel program cannot, because one carton error can create mixed SKUs at receiving.
- Confirm towel size tolerance after wash, usually ±3% for cotton terry beach towels unless the tech pack says tighter.
- Measure folded dimensions from three towels taken from the bulk lot, not from the salesman sample.
- Pack one trial carton at the approved count and leave it closed for 12-24 hours.
- Check gross weight, carton bulge, tape adhesion, barcode position, and inner packaging condition.
- Photograph one carton on all six sides and attach the images to the shipment file.
- Release bulk packing only after merchandising, QC, and logistics sign the same packout record.

Pack Count Is a Quality Decision
Buyers sometimes ask us to increase carton quantity after seeing a freight estimate. We understand the pressure. Ocean freight and destination handling charges can make packaging feel like dead cost. Still, beach towel carton packing has a physical limit. A towel with deep pile needs air space; a carton with a retail belly band needs protection around the band edge.
For example, a 2,400 pc order of 85 × 165 cm cotton beach towels at 540 GSM may fit into 200 cartons at 12 pcs each. If we force 16 pcs per carton, carton count drops to 150, but the trial carton may bulge from 42 cm to 48 cm in height. That can reduce the expected CBM saving because the outer dimensions grow and carton stacking becomes less stable.
In our packing trials, we treat any sidewall bow over 12 mm as a warning. Bowed cartons rub harder in transit, lose stacking strength, and make pallet patterns unreliable. The defect often appears as corner whitening, split tape, or crushed towel edges when the carton is opened.

A lower carton count does not automatically reduce freight. We approve the pack count only after sealed-carton measurement, not by spreadsheet alone.
Carton Board, Tape, and Drop Checks
A beach towel carton fails differently from a carton of rigid products. The towel stack pushes outward after compression, so the carton side panels carry constant pressure. If the board is weak or the tape is narrow, the top seam opens during inland trucking before the container even reaches the port.
For most cotton beach towel exports, we use 5-ply corrugated board with edge crush strength agreed by carton supplier grade. For very light hammam towels, 3-ply can work if gross weight stays below 9 kg and the route is short. For large resort towels, we prefer a master carton gross weight of 12-18 kg and test handling before mass packing.
Our drop check follows the practical sequence used in ISTA 1A-style handling: one corner, three edges, and six faces, with drop height adjusted to gross weight. We are not claiming a certified ISTA lab report for every order. We use the method as a factory screening step, then arrange formal third-party testing if the buyer requires it in the PO.
- Split top seam usually means over-compression, weak tape, dusty carton surface, or all three.
- Crushed lower corners usually point to thin board, poor pallet stacking, or container floor moisture.
- Scuffed retail bands often come from loose inner packing that allows towel bundles to shift.
- Barcode abrasion happens when labels sit on carton corners rather than flat side panels.
Marks, Barcodes, and Mixed-SKU Control
Export carton markings should be boring and consistent. We follow ISO 780 pictorial handling marks where relevant, such as keep dry and this side up. For retail and resort buyers, the bigger risk is usually SKU confusion: navy and ocean blue towels look close under warehouse lighting, and cartons can be stacked with only one side visible.
We ask buyers to approve a carton mark layout at sample stage or before bulk fabric dyeing. The layout should define the item code, PO number, color name, color code, towel size, quantity per carton, carton number, net weight, gross weight, and made-in-China statement. If the buyer uses GS1 barcodes, we need the exact barcode artwork and scan grade requirement before label printing.
For multi-color programs, we separate packing by color and keep a running carton number sequence. A 4-color order at 1,000 pcs per color should not leave the factory with generic carton marks. At receiving, generic marks slow down counting and increase the chance that a partial carton is entered under the wrong SKU.

Moisture, Odor, and Long Transit Routes
Cotton towels can leave the sewing line clean and still arrive with a storage odor if moisture control is poor. Beach towels are often produced in bright dyed colors, washed, dried, folded, and packed during peak summer humidity. If cartons are closed before the towel core cools and equilibrates, trapped moisture can sit inside polybags for weeks.
Our QC team checks towel moisture with a calibrated textile moisture meter when the season or route requires it. For cotton terry beach towels, we normally want stable readings around 6-8% before final packing. The exact acceptable range depends on fiber content, finish, and buyer requirement, so we put the agreed limit into the inspection plan instead of relying on a verbal standard.
Container loading also matters. We avoid loading cartons directly against wet container walls and we inspect the container for water stain, odor, holes, and floor condition before stuffing. For long ocean routes into humid ports, buyers may specify container desiccant. That is separate from small silica gel packets inside retail polybags.
- Do not pack warm towels directly from tumble finishing into sealed polybags.
- Keep cartons off bare floors if the warehouse has condensation risk.
- Use desiccant by route, not by habit; dry short routes may not need added material.
- Reject stained containers before loading, because carton replacement after stuffing is slow and expensive.
Cost and Lead-Time Numbers to Budget
Packaging cost is small beside towel cost, but carton decisions affect freight, claims, and receiving labor. For OEM beach towel programs, our MOQ remains 500 pcs per design per color. At that level, custom carton printing may be less efficient than neutral cartons with printed labels. At 3,000-5,000 pcs, printed master cartons become easier to justify.

A carton trial adds little time when it is planned early. We usually need 1-2 days to confirm folded size, pack count, carton dimensions, and gross weight after bulk fabric is ready. If custom printed cartons are required, allow 5-8 days for carton artwork approval and carton supplier production before mass packing.

For packing and logistics, ISO 9001 matters because carton approval, inspection records, corrective actions, and shipment photos remain traceable. OEKO-TEX applies to tested textile components and approved chemicals; it does not certify carton strength.
What to Put in the PO
The purchase order should remove guesswork before production starts. If the PO says only “standard export carton,” the factory will choose a workable carton based on normal practice. That may be acceptable for commodity towels. For branded beach towels, write the carton requirement with the same care as GSM, yarn, size, and logo.

Final Pre-Shipment Check
Before shipment, we inspect both towel quality and carton execution. A finished carton is opened from the first packed batch, the middle of the run, and the end of the run. We verify count, color, label, folding direction, inner packing, carton mark, gross weight, and sealing. If the order includes multiple towel sizes, we add a size-measurement checkpoint after unpacking.
For beach towel exports, the best carton is the one that protects the towel, fits the buyer's receiving process, and gives the forwarder accurate data.
